The bulkheads out of the rear box to your sump are 1".

What size pipe fits in the bull heads?

1.5 inch bulkhead is used on the black box â" it will attach to the clear acrylic box.1 inch bulkhead is used to attach the hose with the 1 inch pvc fitting.

Would I still need to drill a third hole for the return?

That is all up to you, the Large overflow needs at least 2 holes drilled for the drain. The return however depends on you, some people have a hose or pvc looped over the rim connected to a spraybar as a return and some drill a third hole and put a bulkhead with a return spout connected. a 3rd hole is all optional depending on your preference.
